1. 3-Axis Milling Principles & Datums
In 3-axis CNC milling, the workpiece is clamped stationary to the machine bed while the spinning cutting tool moves along orthogonal X, Y, and Z axes. Every tight tolerance begins with establishing unambiguous reference datums.
When machining a diestock block or mixer shaft mounting platen, the top face (Datum A) is skim-faced flat first. Subsequent features—such as dowel locator bores and bearing pockets—are referenced from this primary face. Establishing datums early guarantees that cumulative tolerance stack-up remains within ±0.02 mm.
2. Workholding Rigidity & Chatter Suppression
A precision CNC machine tool cannot compensate for poor clamping. High cutting forces during steel roughing create harmonic vibration (tool chatter), resulting in wavy surface finishes and premature carbide edge chipping.
- Hydraulic & Mechanical Vices: Ideal for prismatic parts; clamp pressure must be calibrated to avoid bowing thin-wall plates.
- Direct Bed Clamping with Toe Clamps: Essential for large-format mould base plates (e.g. 500×500 mm) to maximize contact area against the ground machine table.
- Soft Jaws: Custom CNC-milled aluminium or mild steel soft jaws machined to match cylindrical or contoured part profiles, preventing distortion on thin-walled turned sleeves.
3. Tool Deflection & Length-to-Diameter Ratios
End mills act as cantilever beams under lateral cutting pressure. Tool deflection scales with the cube of cutter overhang length (L³/3EI). Doubling tool reach increases deflection by an enormous factor of eight.
To machine deep cavities without wall taper, diemakers utilize stepped extension holders and stubby carbide end mills for initial roughing, reserving long-reach ball-nose cutters exclusively for light, low-radial-depth finishing passes.
4. Surface Roughness (Ra) vs Machining Cycle Time
Surface roughness is governed primarily by tool nose radius and stepover distance (scallop height). Specifying an excessively tight surface finish (such as Ra 0.4 µm mirror finish) across non-critical faces can increase CNC cycle time by 300% without improving component function.
At NextGen, we recommend specifying Ra 3.2 µm for standard unpainted exterior faces, Ra 1.6 µm for precision mounting datum planes, and reserving Ra 0.8 µm or hand polishing strictly for mould cavity parting lines and dynamic shaft seal journals.
5. Process & Tolerance Comparison Table
| Operation Type | Typical Tooling | Achievable Tolerance | Resulting Surface Finish (Ra) | Relative Cycle Cost |
|---|---|---|---|---|
| Rough Face Milling | Indexable Face Mill (Carbide inserts) | ±0.10 mm | Ra 3.2 – 6.3 µm | 1.0× (Baseline) |
| Semi-Finish Profiling | Solid Carbide End Mill | ±0.05 mm | Ra 1.6 – 3.2 µm | 1.8× |
| Finish Boring (Bearing Pockets) | Micro-Adjustable Boring Bar | ±0.015 mm | Ra 0.8 – 1.6 µm | 2.8× |
| Surface Grinding | Aluminium Oxide Grinding Wheel | ±0.005 mm | Ra 0.2 – 0.4 µm | 3.5× |
| Hand Die Polishing | Diamond Paste & Felt Bobs | N/A (Optical smoothing) | Ra 0.05 – 0.1 µm (SPI-A2) | 5.0× |
6. Frequently Asked Questions
Internal wall taper is primarily caused by tool deflection when using long, slender end mills under heavy radial cutting loads. Reducing radial depth of cut (stepover) and performing a final light spring pass at constant feed removes deflection taper.
We maintain high-volume filtered flood coolant on cutting tools to dissipate cutting heat immediately, and allow heavy diestock blocks to normalize at ambient shop temperature before taking critical final dimensional measurements.
EN8 contains approximately 0.40% carbon, providing nearly double the yield strength (465 MPa) of mild steel (250 MPa) along with superior fatigue resistance under reversing torsional shock loads.
