Plastic Mould Selection and Applications for Precast Manufacturing

A working engineering reference on polymer resin selection, draft angle physics, wall rib reinforcement, and curing cycles for high-output concrete paver and architectural tile production.

1. Introduction & Demoulding Mechanics

In precast concrete paver manufacturing, the plastic mould does more than define geometry: it functions as a temporary pressure vessel during high-frequency table vibration and an environmental envelope during initial cement hydration.

When moist zero-slump concrete is compacted on a vibrator table, fine cement paste migrates outward, lubricating the contact boundary between the polymer wall and sand aggregates. If the mould material lacks elastic recovery or possesses micro-surface porosity, cement paste bonds mechanically to the polymer. Upon demoulding 24 hours later, this mechanical keying shears fragile concrete corners and leaves unsightly surface pitting.

2. Polymer Resin Comparison: Virgin PP vs Regrind

The chemical grade of the polymer dictates the mould's flexural fatigue threshold on the vibrator table:

  • Virgin Polypropylene (PP Homopolymer): Offers superior tensile stiffness, high melting temperatures (~165°C), and resistance to alkaline cement attack. Delivers 500+ casting repetitions.
  • PP Copolymer: Incorporates ethylene units to enhance impact toughness in sub-zero winter temperatures, preventing brittle rim fractures when demoulded on cold mornings.
  • Regrind (Recycled Content): Each thermal cycle through an extrusion barrel cuts polymer chain lengths, reducing elongation-at-break. Regrind moulds are prone to stress-cracking after 150–200 vibratory cycles.

3. Draft Angles & Demoulding Physics

Every vertical surface inside a paver mould must feature a positive draft angle. A vertical wall (0° draft) generates continuous sliding friction along the entire 60 mm or 80 mm depth of the cured paver during demoulding.

By engineering a 1.5° to 2.5° draft taper into the mould die, the paver separates completely from all four sidewalls the instant it drops downward by just 1 mm. This eliminates dragging friction, protects sharp paver chamfers, and doubles demoulding throughput.

4. Mould Washing & Lubrication Guidelines

To maximize mould service life in commercial precast yards:

  • Shuttering Oil Application: Apply a microscopic film of mineral-based or vegetable-derived release oil using a fine atomizing spray. Avoid thick puddling in mould corners, which produces soft, porous concrete faces.
  • Acid Washing Protocol: When fine cement crust accumulates over weeks, wash moulds in a 5% to 8% diluted hydrochloric (muriatic) acid bath followed by immediate neutralizer rinsing. Never scrape corners with steel trowels.
  • Storage & UV Protection: Stack clean moulds flat in shaded curing sheds. Direct ultraviolet solar exposure accelerates polymer photo-oxidation, turning flexible moulds brittle within months.

Block sticking usually results from three factors: 1. Demoulding too early before the cement matrix has reached initial tensile bond; 2. Inadequate mould release oiling; or 3. Insufficient draft taper angle on the mould sidewalls.
